Progress!!
I spent a cold and rainy day off with Visio re-drawing the doors and windows in a balanced configuration (6 over 4 and 3 + 3 over 2) with much smaller mullions. I’ll confirm fit on the substrate tonight and I’m nearly ready for production. Actual doors will be made using of two of this design, slide opening at center.
I printed out the new designs full size, cut them out and taped them to the substrate for fit check. Everything looks good. I think we are ready to roll…

Have you thought of just building 1 of each design, and then RTV molds and resin casting them. I have cast a ton of windows ( Taylor Tin, Power House, Switch Tower and such) Once mold made, its really easy to make more for other projects…

I’ve not experimented with casting yet. Some day, but not for this project. The windows and doors are being cut for me from polystyrene on a CNC machine. I’ll mount the styrene on .125" or thicker acrylic to complete the units. Rooster suggested operationial doors way back when. Now, with no pressure to, finish I think I will opt for that. Nothing fancy, just a track that the acrylic can slide in to hide partially or fully behind the PVC.
I have a new more pressing project. A new-to-me C-19 just arrived and needs conversion to RC so it can go into service (https://www.largescalecentral.com/externals/tinymce/plugins/emoticons/img/smiley-smile.gif)
Jon… I’m curious as to how “Square” cut the inside corners of the mullions end up, as that would be directly related to the size ( diameter ) of the cutter bit. When you get them back from the cutter, could you please get a good close up pic so we can see, and know if this is a viable way to do windows.
I have forced myself NOT to get a C-19… Damm I want one, But I would have to spend a ton of time and effort converting it to a C-18 … 315 of course… Lots of luck on the conversion…
I’ve already been warned they may need some hand trimming, but mostly because as they are milled, there is so little left the vacuum table has a hard time hanging on. I’m no stranger to working styrene with a knife, so if my critical eye says they need squaring then that is just part of the process. But if I cant see it from 2 feet away, it ain’t happening!
I agree with your assessment of the corner cuts. We have that issue on our 4x8 cnc table router at work. We rarely use smaller that .125" bits, so that would be a .0625 radius if my math is accurate after a few nightcaps (https://www.largescalecentral.com/externals/tinymce/plugins/emoticons/img/smiley-innocent.gif)
Re C-19: In my Class Lights thread, I mentioned the possibility of converting to 315. Al Pomeroy replied with what it would take. Way more that I would be willing to do.

I know a guy that knows a guy that says the cutter bit was 3mm so the corners end up at 1.5mm radius. It is noticeable if you look really hard.
A huge shout out to Dennis Tetreault. A care package arrived today which has all the ingredients needed to get this project moving. Dennis used a CNC router to mill the door & window frames from .060 styrene. I’ll laminate these on to clear acrylic, then build a wood frame around them to cover the PVC substrate on the inside of the opening. The acrylic will be cut oversize to allow it to be glued to the back of the substrate.
This is what a random selection looked like right out of the box. No clean up has been done yet…
While the rounded corners are noticeable in these hi-res close ups, the all but disappear from a foot or so away. The closest a viewer can come without leaning over track is 2 feet. I’m thrilled with them!
