I did a brief experiment this evening with the foam. And first off, thanks guys for all the ideas and advice and concerns. It’s all helped shape my approach here.
I got a can of Touch 'n Foam “Home Seal Minimum Expanding Sealant.” Well, it was minimum all right! It foamed up quickly; but it hasn’t grown much from the, say, 2-minute volume. After about 20 minutes, it’s grown about a half to one inch outward at the most, and mainly in the lower portions.
At this rate, I’ll need 15 cans maybe; and that ain’t cheap. But the (hopefully) higher density of this product will be good for the outer carving layer. So I’m probably going to get their regular foam for the main volume, and use this stuff for the last inch or two.
BTW, I tell ya, I was prepared for Foamageddon. Had the chain saw ready, the scuba gear, EPIRB, all that. I was expecting it to act like the stuff I used when I was a youngun’. Kinda anticlimactic though… (http://www.largescalecentral.com/externals/tinymce/plugins/emoticons/img/smiley-foot-in-mouth.gif)
[brief interlude]
After about 40 minutes now, it’s all dry on the surface, yet squishy on the inside. It’s wanting to belly out at the bottom though, so I put a couple “belts” of painter’s tape on to hold in up.

PS, I sure hope I don’t end up on the local news tonight…
